Check out your power supply, the power wire to the radio and the connector at the back of the Orion. You may be suffering from a voltage drop. You should have at least a 25 amp supply - 30 is better.

I guess my use of the term "non-linearities" is a misnomer. What I meant to describe was something like this: If I am operating SSB and I turn down the mic gain and transmit with the mic gain too low

Sounds like overheating in the balun. Try feeling it to see if it is hot (caution - it may be very hot!). Caused by serious mismatch. Try changing your antenna or feedline. Your old tuner worked fine
