Mike, I use #24 (or so) enameled "magnet wire" for typical 1 kW amps, and go
a bit larger gauge, maybe #22 or #20 enameled for "lots of suds" amps.  

Not sure why great insulation is required, since all windings are at the
same DC potential and normally the whole choke assembly isn't very close to
anything.  There's a lot of RF potential difference between the ends of the
choke, but between two adjacent turns -- can't be much.
