Over the past 12 months I've completed 3 PTO rebuilds on my Corsairs and
remote VFO. In all cases I ended up putting 3 washers under the lugs of
the rear plastic retaining cap to get the sort of "feel" I like. Despite
that, one of the three is significantly "stiffer" than the other two -
it's quite noticeable when all three are in front of you and you're
swapping from one to the other.

I have 2 questions:
1) Has anyone ever tried 4 washers each side? Is there enough thread
length on the bolt to accommodate this? Does the drive begin to slip at
this stage?
2) Has anyone tried to make the adjustment variable - for example by
placing springs under the lugs, and adjusting the retaining screws for
the required "feel"? Or do you think this arrangement would allow the
cap to move laterally, or to tilt, and cause its own problems.

It seems to me that 2) could also be useful if the drive begins to slip
- you could simply tighten the back screws slightly :)

Failing that, I guess I'll just have to select alternative thickness
washers that do the job.
