I have a hygain Hy TWR too.  I have heard of problems with the insulating ring of the upper part on older Hy Twrs.  My tower said in the literature that it had a new improved upper insulator... I installed mine in 2003.  So perhaps yuou have an older one...

Are you using the base coil mod for 160 or the 100 foot wire and trap attached to 40m to wotrk 160..  The wire version is rated at a KW and the coil version  is rated at much less power.....
