What about using a longer shaft, more wafers, larger indexing angle, and
splitting up the bands between the front set of wafers and the back set of
wafers. I know there will more wiring but it will help contact
spacing/breakdown issue. Labelling the front panel around the switch knob
will require some thought too.
As far as the contacts pointing at the metal shaft, I coated a switch
shaft like this with several coats of Q-Dope insulating varnish. It
provides an additional 2000 volts/mil of insulation. I must have had 50
mils on there. I've been thinking about trying this on the stator plates
of an air variable (not 50 mils, just a single or double coat). It'll
increase the breakdown voltage and the capacitance but I don't know how
lossy the varnish resin is at RF. I guess I'll find out.
